So do I understand this correct? You guys are just drawing a sheet of lexan over a diecast body and the slight increase in size is nothing to be concerned about.

I don't know about the other guys but I found lexan very hard to work with. It absorbs water from the atmosphere as it sits around and has to be dried out. Most of the big guys have a special oven that they put it in to dry it out overnight before vacuum forming it and vacuumformers worth many thousands of dollars. There are companies that will custom vac bodies for you if you provide the bucks ( molds ), you should be able to find in Vancouver and area. I know they are in Edmonton, but pretty pricey in small quanties.
I have found that .020" Pet-g plastic sheet ( the thinest I can find or that they make ) works much better for home vac systems such as those shown. It forms easily and gives great detail in the body. At .020" thickness, the slight increase in dimension and weight, over lexan is not even noticeable.

i´m using 0.02" PET-G, too.
yes, only the PETG over the diecast, there´s a video, too, where you acutally see the whole process (more or less). i´m not concerned about the increase of body size.
the hardest part is to get the diecast out of vac-pull!
plus, be sure to stuff the inside of the diecast with plasticine (i´m using the one from the kids) to safe the windows, they will take the heat from the petg and deform quite fast. a lesson learned.
